I envy the size of that machine! Generate G-code for both, with just one slot. Compare the G-code details, the edges should both be the same. If they are not the same, go to the software supplier with your problem. If they are the same, you'll need some additional work to figure out what's not right...

Welcome. It's a CNC Router, not a mill.
I suppose with a good spindle, cooling and tooling Stainless might be possible.

Our HS Robotics team makes these pulleys by drilling (with the CNC) the correct diameter holes first, then machining at the right diameter to expose the needed tooth pattern. They tried doing it after cutting out the diameter, but the drill was not rigid enough to drill half a hole.

My CNC controller is not connected to the Internet; It runs XP Pro and data goes in via USB stick. No problems with security updates, anti-virus, and so on.

Nice. Belt drive is definitely the way to go, for vibration, smoothness, noise. And it is a mechanical fuse so the gear teeth don't break off. Delrin may end up being stiffer than Corian. Aluminum, of course, even more so. 1/8" is likely thick enough for that. Still, performance is right where ...
